Did a bit more today>
Got the cooler and finished off the pipes. I have to add some small dimples of weld to the pipes to stop the sleeves popping off tho.

the cooler fits nicely down between the AC compressor and the radiator with about 20mm space either side of the cooler core. Plenty of room to fit a thin ally sheet between the core and the radiator. I doubt it will do a great deal tho but might deflect a bit of heat away from the cooler end tanks.

Also took the second headpipe off and made a small angle correction to it.
Id made a slight mistake in the angle of the back weld on flange....dunno how tho, it was all tacked up bolted up in position, removed in one piece and then welded up..... Newhoo, had to cut it again and weld back together.
Also welded on the threaded bung for the O2 sensor.

Next job in line is to bracket up the cooler core and the cooler radiator and water pump.

Pretty plain sailing after that with a couple of minor jobs to get on top of such as plumbing the turbo oil and water lines and other sundry pipes and hoses and then onto the wiring up of the Adaptronic ecu and kick the fucker into life and hope like hell the hydraulic lifters have not gotten air into them.... bastard of a job as all the cams have to come out to remove the lifters to prime them. They wont self prime in the engine....arrrgh! *fingers crossed*

If you have a video camera or something, please put up a video of the car (with the engine running) to youtube or whatever when it's "finished"! (project cars never are finished :P)

in all honesty dude these cars are shit but they have so much character, are fun and go fairly well when running right. we still play around with these things because they are a fun addictive little shitbox! :D - Ash

Heheh OK then.

Now, Ive done a little more today, experimenting with the cooler radiator and its piping.

Heres the radiator in position showing what i had to do with the radiator hoses. the hoses are 19mm I.D and dont bend well and there is precious little room up front so i had to get funky with some old stainless tubing:

The hoses poke thru a handy hole in the headlight support panel and back into the wheel well.

Mounting the water pump is a bit of an issue really. Just finding a suitable spot is a bit of a drama but i reckon it will end up on the lower radiator crossmember right next to the core itself.

More progress on the weekend.

I fixed a slight angle problem with the front half of the zorst system along with welding on the bung for the EGO sensor. Its all bolts up OK now.

Everything in front of the radiator is completed. The cooler radiator mounts turned out to be surprisingly simple to make.
Everything fits with some breathing room.
I have routed the cooler waster hoses with the aid of the stainless tube bends.

I used the original radiator support and bonnet lock support brackets and just re-angled and extended them to fit around the cooler radiator.
It all bolts back into the stock position tho.

I only had to do some minor massaging of the grille with a wheel of death to make it fit.
From the front, the whole thing looks dead stock which is exactly what i wanted so no point in a pix!

The day of reckoning is approaching fast now as i only have a couple of pesky jobs pending before I set about wiring in and commissioning the EFI system.

Finish off the mounting bracketry for the cooler core.
Mount the cooler water pump, wire it and complete the water hoses.
Fit a pair of 8" thermo fans.
Make a turbo oil drain fitting and have an oil supply hose made.

The AC pump suction and discharge hoses need to be sorted out as well. I "should" (fingers crossed) be able to use the stock discharge line as is but the suction line will have to be re-routed top clear the hot zorst parts now crowding that side of the bay, and a new 90 Deg elbow fitted where the hose runs into the firewall.
Ill just remove the existing compressor fitting from the original hose, buy some AC suction line and a new 90 Deg. elbow and rather than those funky swaged on collars, Ill just use some trusty hose clamps.

Re-route the alternator wiring from the passengers side to the drivers side and we are just about in business and ready for the EFI part of it all. *rubs hands with anticipated glee*

Fun and games ahead.

A "wheel of death" is possibly the most dangerous tool i have ever used. However, its one of the most useful things I own.

Its just a 4" circular hacksaw that you run in a 4" angle grinder but I dont have any guards on the grinder so one slip and its all over red rover and your cleanly cleaved hand is laying twitching on the floor!!!!!!! LMAO!!
